- Q: How to remove and refit of the intake manifold in the Carburettor fuel system on Mercedes-Benz 190E?A:Removal of inlet manifold entails disconnection of the battery negative lead followed by emptying of the cooling system. Then take off the carburettor and unscrew the banjo union bolt joining the brake servo vacuum hose to the inlet manifold and reclaim the washers. Disassemble all vacuum hoses connected to crankcase emission system, automatic transmission, central locking and the EGA valve and note their position to one another to prevent confusion in installation, remove all hose clamps. Unscrew the clips and open the coolant hoses at the ports on inlet manifold and, where relevant, unscrew the wiring harness off the stabilising clips and release the wiring off the inlet manifold pre-heater at the connector. Unscrew the attaching bolts and take off the manifold support strut and undo the throttle linkage support bracket attaching to the cylinder head (when required) and set the assembly aside. Unscrew the bolt clamping the engine lifting bracket to the cylinder head, unscrew and take out retaining nuts then loosen and remove the engine lifting bracket and the inlet manifold to reclaim the gasket. To refit, thoroughly wipe off the mating surfaces of the cylinder head and inlet manifold and check both Rabs ensuring no trace of old gasket is left on and distortion is checked with a straight edge. Install a new gasket over the cylinder head manifold studs and install the inlet manifold. To refit, you tighten up the manifold retaining nuts, fill the cooling system with the right amount and mix of water and antifreeze, re-connect the wiring to the inlet manifold pre-heater and lastly check and adjust the idle engine speed and the CO content in the exhaust.

The air filter, engine cover, the MAF/IAT sensor with intake air tube, are next removed. Next step involves disassembling the fuel rail and injectors (and optionally the electric air pump in front of intake manifold) with care not to lose the air pump hose. Detach the hoses and electrical connectors to the intake manifold and throttle body and detach the EGR hose at the back of the intake manifold. Then unhook the throttle body hoses and electrical connections, loosen the bolts of the intake manifold, and screw the manifold out as one piece, without breaking it in half. Wipe mounting surfaces of transferring parts to the intake manifold and cylinder heads and place alignment dowels to position the intake manifold with gaskets and cylinder heads. Install the manifold and the manifold gaskets and tighten the bolts by hand before removing the alignment dowels and tightening the remaining bolts in a circular configuration to the required torque. Lastly, removal procedures are the opposite of installation and an engine is essential in verifying fuel/vacuum leakage. To replace the model engines produced after 2006, the relief of the fuel system pressure, negative battery cable disconnection, followed by removal of the air filter housing and engine cover together with the MAF/IAT sensor and intake air duct. Disassemble the fuel rail, injectors, label and disconnect the hoses and electrical plugs, and disconnect the large connector on the rear part of the PCM but does not disconnect the plug on the front of the PCM. Caution: Lift PCM out of its holders and place aside, and then loosen engine lifting bracket on left rear engine end. Take out the intake manifold mounting bolts and the manifold as a unit, clean the surfaces of the mounting points and place the alignment dowels in a proper location and then install the manifold gaskets and the manifold. Install the bolts by hand, remove dowels and tighten remaining bolts in a circling pattern to the quoted torque. Installation is complete, so reverse the steps of removal and start with the engine running to leak-check any fuel or vacuum leaks.
